After Upgrading - SD CARD SHOWS WON"T PLAY!!!!

I have G3-MP3-Director LOR160xW g3 RGB controller.  These have run 8-12 Halloween and Christmas sequences flawlessly for 5 years.  This year I upgraded to LOR 5.3.1 and tweaked my sequences for 2 props I added.  That forced saving as the new .loredit file types.  These run in Sequence Editor fine but when I use the HUB for "create new SD card show" 1 of 2 things happens: 

1. the HUB crashes while ordering songs 

2. the SD card is created but when inserting in G3-MP3-Director it shows "init" and never progresses to run the show.  I have tried timed shows and "run when Show Director has power".  Neither works. 

How can I get SD show to play?  Is there a way to go back and just run my sequences using with older files (.lms, .lms.lcs, .lms.lsv) and associated sequence .SEQ files and MP3? 

Desperate with Christmas a week away.

1. I had some issues with hub crashing on ordering but that seems fixed with recent versions

2. there is a firmware upgrade that supports the S5 format, did you apply it?

I have now upgraded firmware on the G3-mP3 Director and the dumb RGB pixel controller to latest versions.  Started from fresh SD card.  Went through steps on HUB to create new card... when you drop it into MP3 Director it still gets stuck on "init" screen.  This is frustrating.  This should be the most basic step.  Take what works on the sequence editor and copy it to output system.  Any other ideas?

I don't use S5 but from reading other posts the loredit file is just for editing, don't you have to convert them to a playable lms file first?
